I'm thinking the San'layn are probably a bit overpowered to constitute a playable or Allied race - although I guess if there's a rank and file of them that aren't necessarily "Blood Princes" it might be workable.

That's true, I just don't recall if there are San'layn below the Blood Princes or Lana'thel. There were a few Darkfallen Bearers in and around the Borean Tundra, but they seemed to just be regular Death Knights.

it does not make sense san'layn is now on the Horde. OR well, it makes sense for them to ally with the Lich queen, but last i checked Sylvanas was still officaly part of the horde.

Some of them likely aren't. Talanji herself views the San'layn with open disgust and mistrust, and Rokhan says that while he understands that the Horde is giving them a home now that they're essentially leaderless, if they cause a problem then they'll be tossed out and/or dealt with accordingly.
